What Are the Key Components of a Wet Wipes Manufacturing Line

Wet wipes are ready-to-use, pre-moistened paper towels that have become ubiquitous in everyday life. As people place increasing importance on hygiene and convenience, these products are gaining popularity worldwide, used for personal care, household cleaning, healthcare, and travel. From baby wipes to adult flushable wipes (moistened toilet wipes), these products meet diverse personal hygiene and cleanliness needs.

Materials and Composition of Wet Wipes

1. Nonwoven Fabric Substrate

Non-woven fabric is the main material used to make wet wipes . It is an engineered material made by bonding fibers together using mechanical, thermal, or chemical methods. These fabrics can be made from synthetic fibers such as polyester or polypropylene, cotton, bamboo, wood fibers, or mixtures of both. The choice of non-woven fabric depends on factors such as strength, softness, absorbency, and cost, catering to different applications and consumer preferences.

2.Lotion Formulation (Wetting Solution)

The main ingredient in wet wipes is a wiping solution, which is typically a mixture of water, detergents, preservatives, and other additives. The exact composition of the wiping solution may vary depending on the intended use of the wipes. Water is usually the primary component of the wiping solution; it acts as a carrier for the other ingredients and provides moisture to help cleanse and moisturize the skin. Detergents, such as detergents and surfactants, help remove dirt, oil, and other impurities from the skin. Preservatives (such as benzalkonium chloride or phenoxyethanol) are added to wet wipes to prevent the growth of bacteria and mold, and to prevent the wipes from spoiling or becoming contaminated over time. Other ingredients, such as fragrances, moisturizers, and skin conditioners, may also be added to wet wipes to enhance their cleansing and refreshing properties and improve the user experience.

Purified water is mixed with all necessary ingredients (preservatives, cleaning agents, etc.) in large batch tanks. Industrial mixers ensure uniform distribution of components. If necessary (for sensitive ingredients), the solution can be refrigerated or protected from light before use. This formulation stage is crucial—the solution must meet efficacy and safety specifications before being applied to wipes. Manufacturers typically test the batch for correct active ingredient concentrations, appropriate viscosity, and the absence of microbial contamination. Once the tests are passed, the batch is stored in a temporary tank and then pumped onto the production line for application.

3.Folding and Stacking the Wipes

Cut strips of nonwoven fabric are fed into a folding machine. This machine folds each strip into the desired shape/size of a wipe. Common folding methods for wet wipes include C-folds, Z-folds, or quarter folds, forming stackable square or rectangular wipes. The folding method is typically designed so that the wipes can connect to each other or pop out easily. The folded wipes are neatly stacked into neat piles or sticks. At this point, the product is still dry; it has the structure of a final wet wipe, but without the emulsion. These piles or sticks are then automatically transferred (usually by a synchronized conveyor belt or robotic arm) to the next station for wetting.

4.Impregnation (Moistening the Wipes with Solution)

Impregnation is the step of transforming dry-folded wipes into "wet" wipes. A common method is to pass stacked or continuous rolls of wipes through a series of metering rollers or an injection manifold that deposits the solution onto the fabric. The moisture content of the wipes is crucial as it determines their cleaning effectiveness and usability. Insufficient moisture may result in wipes that are too dry to clean effectively; excessive moisture can cause mess or lead to packaging leaks. Therefore, this stage typically includes in-line quality checks, such as using weighing equipment to verify that the total weight of each pack or stack of product is correct (indicating that the appropriate amount of solution has been absorbed). The solution is usually added at room temperature or slightly warm to aid absorption, and any excess solution is removed or allowed to drip before packaging.

5. Packaging and Sealing

Resealable flexible packaging (flow bags): Commonly used for baby wipes, flushable wipes, and general-purpose wipes. Here, a stack of folded wipes is inserted into a plastic film bag. An automatic packaging machine wraps this stack of wipes in a printed plastic laminate film, shaping it into a bag and sealing it (usually by heat sealing). A resealable mechanism is then added—usually an adhesive label or a plastic flip-top—allowing the user to open and close the package and take the wipes as needed.

Jars or buckets: These are commonly used for household disinfecting wipes or certain personal care wipes. In this form, the wipes are either stacked in a high pile or, more commonly, wound in a continuous roll. The wipe roll is inserted into a rigid plastic jar, which is then fitted with a lid (usually a flip-up lid with a small opening or cross-cut) with a dispensing hole. The first wipe is threaded through the hole so the user can pull out the wipes one by one.

Individual Packets (Single Packaging): For disposable wipes (e.g., individually packaged hand wipes or lens cleaning wipes). During production, a roll of nonwoven material is saturated and then cut into individual sheets, which are then wrapped and sealed in small aluminum foil pouches or plastic bags. High-speed forming-filling-sealing machines wrap and seal each wipe by folding and sealing the packaging film. This ensures that each wipe is airtight in its own packaging – ideal for portability and a longer shelf life.

Regardless of the method used, packaging is performed concurrently with the preceding processes to ensure the wipes do not dry out before sealing. Packaging is typically done in a controlled environment to avoid contamination. The final package includes a batch number and expiration date (wipes usually have an expiration date because the solution can deteriorate over time). The packaging design not only keeps the wipes moist and uncontaminated but also provides the necessary product information on its label—ingredients, instructions for use, and the usual batch number or expiration date for traceability. Once sealed, these wipes are ready for downstream boxing and palletizing for shipment.

6. Quality Control and Testing

Strict quality control measures are implemented throughout the manufacturing process to ensure that every wiping cloth meets safety and performance standards. Quality checks begin with raw materials (e.g., verifying the purity of water and ingredients, as well as the strength and cleanliness of the nonwoven fabric) and continue at every critical step.

Conclusion

Manufacturing wet wipes is a highly technical and multifaceted process. It involves careful coordination between materials science (developing suitable nonwoven fabrics and chemical solutions) and mechanical engineering (designing machines capable of assembling these components at high speeds). From formulating precisely targeted cleaning solutions to the high-speed cutting, folding, and packaging of saturated wipes, every step must be executed precisely and subject to rigorous quality control.
